I welded on the extension and drilled the hole 20mm (actually about 19.5mm) from the orig. one. Now it seems like a too-tight fit and I can't get it back in there using just hand strength. Pulling the cam chain forward by hand doesn't get me near enough to the hole. I could fill the hole with weld and re-drill more like 15mm, but am I missing sump thing?

Grind the plunger down just a little bit at a time till it fits. I did mine last week and it seems ill have to do the same thing when it comes time to replace the cam chain.

Yeah, drilling the hole spacing exactly as the plunger sticks out allows no freeplay for the plunger.
Somewhere between 16 and 17 would be fine and would allow enough slack to install it.

well I hit the plastic holder-closer doohickey with my thumb and the spring went flying so I have to find it first duh :-/

well if it's installed with the hole at 20mm will that put too much pressure on the plastic chain guides? My guess would be either yes or maybe.

Any pressure greater than the spring pressure is just gonna be crushing the cam into the head, ripping into chain life, no wins, all losses.
A softer spring than stock and a drilled hole with a stiffer spring at the mounting post would be good.

well JOG I have just a teensie bit of slack in the adjsuter, just a smidguen.

I understand the part about not putting too much tension on the adjuster side of the chain.

How about I grind off a loop of the spring?

I'd rather see a softer spring. And a spring at the mounting post.
The hole needs to be slightly oblong. The teeth on the slide would be a guide.

Alternatively I could drill down inside the adjuster housing by 1/4" or a tad more to take some pressure off the spring?  

One more thing I'm on the first click for the plunger. Personally I think that the second is more better. I'm not sure the first one is there for any reason other than just a manufacturing artifact.

I don't knwo what you mean by an additional spring at the mounting post.

Crush the spring in the tensioner.
How much less pressure is required if you crush it down a loop less? Not measurable,  
Softer spring is your friend. And, then the other spring protects against it grabbing a tooth too soon and allows for some give when it grabs a tooth.

Well thanks so much for being there :) I think Ima drill down 1/4" on the inside for spring slackness and call it good. That shoukld give me the click on the slider I want and take off some of the pressure by the 3mm I should have choked up on the hole with. Maybe grind off 1mm off the end of the plunger/slider too.

A trip to the hardware store and$5.00 , a PM to Verslagen, and some drilling, keeping the slide stock length, I call it easy,and a way to maximize chain life, but,  you do your stuff your way.

well if I extend the spring length I'm still within spec as far as the spring tension is concerned
