Do you happen to know what it was when you assembled the engine?

I know that a 0.004" inch feeler gauge would fit between the cylinder and piston.....I don't remember trying a 0.005".

The Flat Top piston is supposed to have a minimum of 0.0025", and I figured I would try this piston and see what it would do.  I don't like the way it appears to be rockin' in the bore - the wear pattern on the bottom of the skirt is pretty significant for only 50 miles.

I am going over to a friends house this morning so he can measure the cylinder with a bore gauge and the piston with a micrometer to see what we are working with.  Line2Line coatings would prefer having actual measurement and not just a feeler gauge test.

Did your leaky gasket only have two layers?

The gasket has 3 layers - I just separated 2 of them with my fingers while trying to hold it and take the photo!  The only noticeable difference was the lack of the black coating on the backside of the top and bottom layer.

Now that I've rambled on about two-layer vs three-layer, I have to add that I always had oil permeating all through the OEM gaskets on teardown.  There really isn't much of anything to keep the pressurized oil from migrating throughout the layers.  The rolled beads face up on the top layer and down on the bottom layer, so I have never figured out exactly what is supposed to keep oil from squeezing through the center of the sandwich.  I switched to an external oil feed to eliminate that gremlin.  The increased oil pressure from the high-speed gear drive only aggravates the condition.

I am going to use an OEM Suzuki gasket, and I have been considering the application of a very small amount of the Permatex Motoseal around the hole where the oil supply comes up through the cylinder and goes into the head.  I have been thinking that is needs to be a very tiny amount of sealant - just a thin smear.....as it will have to be applied twice to coat the interface between the 3 gasket layers....and then again twice more for the top and bottom of the cylinder head.  I don't want to make the gasket too thick in this area and prevent the cylinder head from being able to properly seat on the cylinder.  Motoseal is very liquid and can be applied very thin, and it spreads out easily once pressure is applied.

I see a nice ring around the forward head stud hole in the cylinder.  I am guessing your stud is staying put and hasn't started migrating downward.  Looks like the shiny condition is due to zero coating transfer from the gasket to the cylinder deck, a clear sign that the shoulder on the stud is not bearing against the gasket (a good thing).
How does the stud look?  Is it proud or recessed?

This exhaust stud looked fine and is recessed as it should be.  I have never experienced the exhaust stud pulling the way that you did, and I believe I assembled this engine before I saw your post on the modification to the stud.   However - I am currently in the process of using the plumbing tool to cut the recess for the fitting inside the exhaust port...and I machined the inserts a few weeks ago.

Dave, you may recall my bike started to burn A LOT of oil and I found the oil holes on the front and back of the piston were filled solid with crud. I opened them back up and cured the issue.
I notice the piston you are showing has no small holes down below the rings, but much larger holes thru the oil ring groves. Could you post a pic of this piston next to a stock one to show  the differnce of the oil return holes front and back?
Thanks,       Badwolf

Here is your comparison photo.  The pistons have a lot in common...the photo is misleading - the Wiseco piston on the left side actually comes up higher in the bore at TDC.  The Wiseco piston is a bit shorter in height than the stock piston.

This morning I sent my piston off to Line2Line to get the piston skirt coated.  It is somewhere around a 15 day turnaround from when they receive it - the snow and ice storm may delay the arrival by USPS and it may take a while to get back here.

I was able to work on the exhaust stud modification that DragBikeMike designed.  This is how he keeps the exhaust stud from pulling out the threads in the aluminum head.

Here is a photo of the sink faucet tool that has been modified to cut the recess needed in the exhaust port.

This is what the machined piece looks like - it is made from a 10mm bolt.

The piece on the right is the original one turned upside down from how it would be installed.

The one on the left is partially machined.

The once in the center is completed.

Here is a photo of the machined piece prior to installation with it turned in a few threads.  I found a rubber hose stuffed into the 8mm hole and pulled through the 10mm hole was the easiest way to get it started into the threads.

Here is what it looks like fully seated and epoxied in place.

An 8mm stud will be inserted from underneath, and the large top on the machined insert prevent the threads from being pulled in the aluminum head.

I also have been working on a way to route the excess oil that comes from using the overdrive oil pump gears.

Previously I just drilled and tapped a hole in the Oil Filter housing that allowed a #120 carb jet to bleed off excess oil flow.  I was not happy with the fact that the extra oil was not doing anything beneficial.

My goal is to route the oil up to the head in a way it can provide extra oil for the cam and rockers.

Here is a photo of a damage clutch housing I am using as a test mule.  I pulled out the plug from a drilled oil passage, and tapped it 1/16" NPT.  I found a 90 degree fitting that will allow a 1/8" hose to be routed up to the head cover.  It looks good and it is likely going to work well.

NOTE:  On the "real" cover that I am going to use on the bike I need to cut the threads a little less deep to provide plenty of room for the hose and a clamp.

Dave, Thanks for the photo, the holes on the Wisco are fewer, but larger. Next time Ihave mine apart I will open those holes up some.
